  • Thermometric motor temperature LED: An LED in the remote keeps watch on motor heat. Warn's manual says it starts blinking once the motor is hot enough that a long run could do damage; brief pulls while it blinks are fine, but long ones should wait for a cool-down.
  • Extreme-duty sealing throughout: Warn gives the 16.5ti extreme-duty sealing to keep water, mud and grime out of the winch.
  • Metal control box housing: The contactor control pack is covered by an aluminum solenoid housing, giving the electronics a metal shell. Warn's guide shows the pack held by a bracket from the Warn mounting kit.
  • Albright contactor switching: Current is switched by an Albright contactor, which Warn uses for durability and reliability. That matters here: at the full 16,500 lb, Warn's chart shows a 507 amp draw.
  • Cone brake at full load: An automatic direct-drive cone brake holds the whole 16,500 lb rated load once the switch is released, behind a 3-stage planetary geartrain at 315:1.
  • Primer under the powder coat: A chromate undercoat goes on first, then a high-gloss dark gray powder coat that Warn says resists chips and corrosion.

Part 68801 is the steel-rope 16.5ti, rated at 16,500 lb on the first layer with 90' of 7/16" aircraft-grade wire rope, a roller fairlead and a 3.5" x 8.2" drum. Its remote carries the thermometric LED, S2 elements and a built-in flashlight on a 12' lead.

Choose the right version: this is the 16.5ti with steel wire rope. Synthetic rope and a hawse fairlead: 16.5ti-S (97740). Warn sells a replacement handheld remote as part 83658.

Not included: the winch mount or mounting plate (with the bracket Warn uses for a remote-mounted control pack) and the vehicle battery, both sold separately.

Frequently Asked Questions

Does new wire rope need breaking in?

Yes. Warn's manual says new wire rope must be spooled onto the drum under at least 1,000 lb (454 kg) of load the first time, and it walks through how to do that on flat, level ground.

How much pull on each layer?

Layer 1 is good for 16,500 lb and layer 2 for 13,500 lb on Warn's chart; layer 3 is 11,423 lb, layer 4 is 9,900 lb and layer 5 is 8,735 lb.

What mounting does Warn specify?

Warn's 16.5ti guide uses the standard 10" x 4.5" pattern on a smooth, flat plate, with four 7/16-14 x 1 1/2" and two 7/16-14 x 1 3/4" grade 5 bolts, all at 50-55 ft. lbs. (68-75 Nm). The mount itself is sold separately.

What battery does it need?

Warn's guide sets 650 cold cranking amps as the minimum for the 12V battery, and stresses a full charge and clean, tight connections.

Is there a limit on powering out?

Yes. Warn says not to power out more than 30' of rope without letting the winch cool for 20 minutes before powering back in. For longer runs, freespool and pull the rope out by hand.

Can it run continuously?

No. Warn rates it for intermittent duty, since heat builds fast near motor stall. Rigging a double line lowers the amp draw and heat, which Warn says allows longer use.

Here's the short version. Follow Warn's install sheet (below) for the exact positions and hardware.

  1. Pick a mounting spot strong enough for the winch's maximum pull, and use only the mounting orientations shown in Warn's diagrams.
  2. Set the winch so the rope spools onto the drum in the direction shown on the drum rotation decal.
  3. Seat the winch on a smooth, flat mounting plate (Warn's detail shows 5/16" or 8 mm thick) drilled to the standard 10" x 4.5" pattern.
  4. Fit four 7/16-14 x 1 1/2" grade 5 bolts with 7/16" lock washers and two 7/16-14 x 1 3/4" grade 5 bolts with flat washers, and torque all six to 50-55 ft. lbs. (68-75 Nm). Never use bolts that are too long.
  5. Mount the control pack with the bracket and instructions from the Warn mounting system kit; its fasteners can move to the unused base-plate holes for more placement options.
  6. Finish the winch install and attach the hook before any wiring. Connect the cables per Warn's electrical diagram, fit the supplied insulating boots, then check the winch for proper operation.

New to winching

The Warn 16.5ti is my first winch. I was expecting plastic on parts of the exterior but instead discovered everything covered in thick heavy steel. Truly in awe of the quality of construction. In all my research, I was never under the impression there wasn't some plastic on the exterior. This winch will withstand the snow, ice and sand I will put it through. Just because of the weight, it might be a two person install. Quality and durability are very evident. I see why Warn is so highly regarded in the 4x4 community.
