A winch is the largest electrical load most trucks will ever carry. At rated pull a full-size unit can draw several hundred amps, which is more than the starter motor and far more than anything else on the vehicle. The wiring has to be built for that, not adapted to it.
Where Does the Power Come From?
Directly from the battery, through heavy cable, with nothing else sharing the run. A winch is connected battery positive to the winch solenoid or control pack, and battery negative to the winch ground stud. It does not run through the fuse box, and it does not tap an existing accessory circuit.
Cable Size and Length
Use the cable supplied with the winch or heavier, and keep the run as short as the layout allows. Voltage drop across a long undersized cable turns into heat and lost pulling power, and it is the reason a correctly specified winch sometimes feels weak on its first recovery.
- Keep both cables the same length and gauge, positive and negative alike.
- Route away from the exhaust, steering components and anything that moves.
- Use grommets wherever a cable passes through metal, and check them yearly.
- Crimp and seal the terminals rather than relying on a bolted clamp.
Grounding Properly
Run the negative cable back to the battery negative post rather than bolting it to the nearest piece of frame. A chassis ground works in theory and disappoints in practice, because it depends on every joint, paint layer and body mount between the winch and the battery staying clean for the life of the truck.
If the truck already struggles to start on a cold morning, sort that out before adding a winch. A winch will find every weak connection in the system and heat it up.
Circuit Protection and the Disconnect
Fit a circuit breaker or fuse rated for the winch on the positive cable, close to the battery. Its job is to protect the cable if it chafes through, not to protect the winch. A manual disconnect switch is worth adding as well, since it lets you isolate the winch when the truck is parked and stops a shorted control pack becoming an unattended problem.
Disconnect the battery before you start the install and keep the terminals covered while you work. Dropping a spanner across a live battery post is how most winch installs go wrong.
Test It Before You Need It
Run the winch in and out under no load, then do one short loaded pull with the engine running and watch the voltage. Charging while winching is not optional on a long recovery, and a truck that dips badly under load needs a healthier battery or a second one before it needs a bigger winch.
